Builders’ Tip: How to Fashion Heavy-Duty Sawhorse Brackets

Plenty of commercially available sawhorse brackets are on the market, but I’ve found that the ones I weld up for myself suit my needs better than any I have seen.
The sawhorses I fabricated are rock solid, stack nicely and are easy to disassemble.
They’re easy to build, too.
- As shown in the accompanying drawings, the leg holders are made of 1/4-inch-thick 2x4 rectangular-section steel tubing. Because the tubing has 2x4 outside dimensions, a wooden 2x4 slips inside nicely.
- I use a 14-inch cutoff saw with a metal-cutting blade to make the parts. The leg holders are 5 inches long and have 60-degree cuts on their ends.
- They are welded to 3/16-inch-thick bars of steel that are 4 inches wide by 10 inches long. I chose 4-inch-wide stock because it also cuts easily on the cutoff saw.
- Next, I drilled two 1/4-inch screw holes in the leg holders and a 3/8-inch bolt hole near each end of the bars. The leg holders were then welded to the flat bars.
- You’ll notice in the drawings that I oriented the flat bars two different ways in order to fabricate two types of saw horses — one for a 2x6 top and one for a 2x10 top.
- I recessed the carriage bolts securing the 2x6 and 2x10 tops so that shallow saw cuts wouldn't hit the bolt heads.
